Good morning

I have access to lots of 25 and 40 mm box section and tube.
However, the standard exhaust port is 29mm. I'll assume the 25mm would be too restrictive and would usually say 40mm is too large. However as this is forced induction would it make a difference as it's not quite the same principle as n/a?!

I would use the 40 over the 25 personally, the 25 could cause a restriction, with the 40 the restriction will be the turbo (which is what you want) any "lag" from filling the bigger runners just wont be noticable imho.

For asthetic reasons, I would use tube..

All that said given the small quantity of material required I would just buy the correct piping (1-1/4 SCH10?)

sch10 1-1/4 pipe has an ID around 35mm

Then it is not 1 1/4 shedule 10

Google "ASTM pipe schedule" and look at the tables.

ASTM is quite confusing unless you are used to it.

For everything 12" and below the bore is "NOMINAL", it is the OUTSIDE diameter that is fixed and the wall thickness varies with the schedule number.

Especially with the smaller diameters this means the bore size is nowhere near what you might expect it to be. The lower schedule numbers will be bigger than you expect and the higher numbers smaller.

To know what you have, you need to measure the outside diameter and the wall thickness, do not think the bore measurement means anything unless you have the tables in front of you.

Do not use this if you are just building a log manifold. It will produce poor pulse tuning.

If it was me, I'd use what I had, bodge something up that will fit and work.

Once you've got it all going, you'll have lots of ideas of how to make it better in more ways than just the pipe ID, you might even want a different turbo.

None of us are likely to be using our first attempt at a manifold, not even Paul!

Some 40+ years ago, a friend used to make his from box section.

Not too many people DIY'ing turbo's then though. Not too many turbos about either ! lol Cheap and nasty, basic hand tools, and an arc welder.

9.85 @ 145mph

speed didn't kill me, but taxation probably will

Its no worse than many OE log manifolds!
And fair play to whoever made it, its a far neater job than most home made manifolds I've seen, square or not!
