I have an offset of 1 mm of the layshaft in relation to the main cluster, and would like to maximise tooth engagement.

How much can be ground off the rear of the large layshaft washer before I'm through into bronze? I will then just shim the small end to restore the correct endfloat.

The previous gearset was the same, so must be a machining misalignment of the case.

Just filed the edge of one... The bronze is only as deep as the dimples, maybe 0.5mm. I don't know how they're manufactured, so assume the rest is all steel?

im assuming you have both first and third motion nuts pulled up tight and the bearings seated properly?

i had noticed some miss alignment when doing mine but it went away once the box was torqued up the syncrow rings also dragged a little before being torqued as well

probably of no help but thought it worth a mention

I wouldn't want to take that much off, they're only 2.5-3mm thick to start with aren't they?

If the case is wrong, then it might be worth getting the face skimmed on the box, to make life easier in the long run.
