You never know... It all depends on how long the gears will take to make. So far each shaft ive had made have taken 4 months each lead time! *oh well*

Im getting them designed up as soon as I get the shafts in the box and hopefully I can get all of the selector mechanism fitted whilst im waiting for the gears.

only problem is, its kind of become a complete totally redesigned gearbox, as apposed to a "kit" that you could sell on. Don't get me wrong, Its really cool and for you with your skills very do-able, but for the lesser mortals impossible, you can see why gearboxes become very expensive

Your not kidding, I cant beleive what its cost to just rebuild my std box with new bearings, 4 pin diff etc. I makes the cost of a rebuilt box at MED and such like, good value...

I run a supercharger and I don't care the TB is on the wrong side.
VEMS + 12 PSI + Liquid Intercooler = Small Bore FUN!

For a man who knocked out an immaculate Mk1 in a matter of months I guess it must seem like slow progress, but for the rest of us lazy people your making amazing progress given the complexity of the project.

Im glad ive got past this major hurdle...it only took 11 months to work out how to do it. lol

Ive done some more machining on it tonight. The plan has changed slightly for the end bearing.

Does anyone know what size head a 5/16 unc countersunk screw has?

I was going to drill the selector shaft holes tonight, but then I found their wasn't quite enough reach (10mm off) to get to the location. Looks like im going to have to unbolt the box, re clock it square and turn it round to drill the hole...what a ball ache. lol

Don't really have a clue about your drill set-up, but can't you use a drill bit holder in a drill bit holder?
If that makes sence...

I know what you mean about having to re-set Matt - my little mill has a limited travel and if I need to mill and drill, because the drill chuck is so much longer than a collet its a juggling act to try and do it all at one setting.

yeah it definitely make things more award! the problem with mine is that i have ran out of travel on the y axis as the box has hit the vertical upright.

Hi Matt,
I'm pretty sure you are relighted now you've taken a big hurdle with success. Keep the momentum! Great to see how you checked and double checked the clearances.

For my box this week I will discuss the production of the shafts and when back in Holland the jigsaw puzzle of alu blocks will be welded in.

Haha lots of filing for you then, you'll soon realise what an odd shape the mini box is! :)

The box is off the mill now ready for trial fitting of the shafts. Im going to hone out this bearing location to size tomorrow and trial fit the bearing. Then have a look at designing the new bearing retaining plate that will hopefully incorporate the shifter mechanism and reverse idler gear.



The new bearing location on the end plate is now finished. Im just trying to source some material to make the retainer plate that will also incorporate a thrust bearing. Im hoping this will make assembly of the box easier and not destroy the bearing and casing every time it comes apart.

Haha its not too bad if you tackle it one job at a time. :)

Major update...my second shaft arrived today. All looks good apart from where the cutter has been run out from cutting the gear, it has gone right accross my inner bearing face...doh! Im going to grind it down to sze at work then fit the inner bearing sleeve I had already bought incase of this exact scenario. *happy*

The next job is to see if I can actually build it in the box! *surprised*

Shaft in box, and backlash looks to be just as I wanted it. Shaft isn't in correct place in the pic thats why the gears aren't meshing inline. *wink*



Already for a gear and support bearing. I made a temporary bung up to fit the shaft a top hat bung will be made to carry the needle roller bearing.



Shaft extended for reverse gear.

Having just read the HMV thread, and watched speed dreams last night. As long as there are people doing mad things like this and succeeding, while helping out businesses that actually make proper things, this country has a little bit more life left in it yet before it goes to the wall :)

I have been following this gearbox build quietly since you conceived the idea matty, but I have to say that this is looking really excellent indeed!

Hopefully all your hard work will pay off when you can start using the gearset in anger :)

Thanks for the comments, im quite relieved that it looks like it will actually work now all of the complicated machining is done.

Its going to be a nervous moment using it in anger for the first time. Im still trying to think of a plan to pre-test the box before fitting it. I may run it up on the lathe to check the selector mechanism work etc, but as for testing it under load im not too sure. *oh well*

Feel free to have a ride Dave, you can hold onto the kevlar blanket. *hehe!*

I started machining the tophat bearing retainer this evening, but then it got way to cold.
